Impertinent question time; why not remove the pan by cutting where it appears to have been MIG welded in by a previous repairer? I'm in no place to criticise, I'd have been straight online to buy a repro panel, snotted it into place and hidden it with the carpet.

All good, that's a valid question.

I did, it was cut along the weld line. 

Some of the original metal needs to be repaired that's part of the car, but this panel, even with its rust, is a better fit, better quality and overall better than any repro panel (not to mention cheaper, that section is $300, see why I made my own for the other side).

I did the rest right, no reason to stop that now.

Creating ribbed sections.

Flat piece of metal, a section of round bar about two thirds the size of the rib, between jaws of the vice, set a little wider than the rib.

Apply hammer. It'll fold up awkwardly. No worries.

Turn it over and use the square edge of a flat panel beating hammer to level the edges down, hitting into the crook of the rib.

Shape the end down to create the vanish.

Fairly straightforward. 

Cut to size and fit in the hole.

Weld in place. Repeat until rust is gone.

Managed to do two pieces before running out of time before dinner.

Don't think that's too bad for gasless mig outside in the breeze. Can beat on it with a hammer to reshape it and it doesn't fall apart so it can't be all bad.

That's most of the left half done now.

Took the time to put the portable canopy up today and I'm glad I did because it made working outside much more tolerable.

Got this far making the central big rib and ran out of mig wire. I'll buy more tomorrow but the weather forecast for the coming week doesn't look great.

It didn't rain. So, just for a change, more welding.

Starting to come together.

Need to remake that big rib by the locating holes, and make a new lip on the left.

Decent penetration through and through, which I'm happy with.

Cleaned up and called that enough for today.

Still, it stopped long enough to allow me to grind the welds on the top side flush.

Looks better now.  Bit of cleaning up, throttle pedal mount and the lip on the left and it'll be good.

Yeah. I sold it a while back. Went to a collector of the things up in Ohio.

Cleaned the footwell up, metal on the right side is good, thankfully.

Started cleaning the metal on the car up; cold chisel to take the spot welds. 

Got to this point; I think I shall build the metal on the car up to the mounts, and then line the pan up to that. Nice and strong that way.

That's what I'm trying to avoid! Once the rot hops from the cheap wing to not cheap inner structure I'm doomed!

Today, a brief escapade with angle grinder and big grinding wheel.

Taking all the welds off that shouldn't be there.

Rain stopped play.

Floor pan again today. Tidied up a few remaining welds, prepped the bodywork.

Cut the floor, which was quite thin, to match the replacement pan. That gave a datum which I managed to mismeasure because I hadn't noticed one corner was getting hung up.

Welded one side of the pan and a couple spots on the other to keep it in place. It'll need a couple filler patches but that's not difficult.

Rain stops play again.

Had a free hour so filled a couple of gaps.

Seems the floor pans are different years, so not every part lines up 100%. Spent most of the time getting it to marry up well enough.

The weather cooled off significantly; unfortunately that's short-lived and always precedes rain. So, before the rain I bashed a little raised dais into a piece of steel and welded it in.

Bottom welded in at 70 amps to get it to stick to the thick metal brace.

Scrubbed up, there we go. Need to grind the weld back and get the footwell pan to sit right, then weld that to the brace.

Not a huge amount left to do now.

Ground down the easy to get at bits.

Made up the rest of the small weird shaped pieces and welded them in.

Ground those back to "tidy enough".

Ultimately this'll all be dynamat or similar anyway so it'll not be visible. I just don't want it to scream WELDED when it's looked at.
