Some mediocre welding and a whole bunch of creative grinding...!

Took a look in the light this morning, noticed in my haste to get finished last night I put too much heat in and warped the flat section.

I'll make a couple slices to relieve that, flatten it out and weld up.

I'm calling that center portion done now.

Fettled the panel to fit in the hole.

Bit more shaping to go, then beat some stiffening ribs in.

That's the method for pickup trucks and station wagons.

Wound my vice open and bashed a piece of round bar between the jaws.

Scrubbed up and cut the two holes into the footwell.

Little more to do yet, but that's mental progress, if nothing else.

Been sitting thinking about the known faults list, and what I need to do.

1) Finish floor pan. Driver's side footwell and rear passenger footwell.

2) Scuttle. Requires windshield removal, in order to pull the dash out and get up behind. Also, clean up and protect firewall.

3) Center of trunk floor. Fairly self explanatory.

4) Rear window aperture

5) Rear quarters

6) Outer portion of trunk floor, to line up with rear quarters

7) Deck lid aperture, driver's side has been badly repaired

8. Hood hinge points

9) Front wheel arches, both have gone in the same place, rust trap. Also remove inner arches and fix firewall on heater box.

 

Once that's all done, then fixing up the dashboard, heating/cooling, electrical etc can begin.

Scrubbed the metal down.

Not bad, think a couple patches should do it.

I reckon that'll make it right.

Made a hole. Created the small infill panel, which was awkward because it's a double compound curve.

Then it started to rain. Now the electricity is out.

Got rained on. Made the rest of the infill panel.

I'll trim that to size and weld in if the weather holds.

Had just long enough before the skies opened to weld this in.

At least it'll cool off nicely.

Rear of the footwell time.

Chopped the rusty bits out and fabbed up some replacement sections using hammer and vice.

Continued making the simpler bit up, then the other shaped piece on the far side.

Welded it all in.

That's good because that is now this side of the car almost completed.

Pleasant today (barring it being 36°c with a heat index of 41°). 

Decided to make use of the afternoon and do a little metal work. I had thought about making a few patches for the floor, photographing my method to show, so began on the driver's side front footwell. 

I undid the cover plate over the parking brake cable in the corner because there was a fair bit of rust I wanted to clean up and inspect. I carried on up with the wire wheel.

Yup, the low cholesterol, fat free substitute named I Can't Believe It's Not Metal™. Blobbed in like nice weld and painted over. Continued cleaning up, fought with the throttle pedal bracket which will only come out once the heater box is out; great design. 

Cleaned it up and concluded the general level of half-assedness was consistent enough to warrant me removing the panel, cleaning up, making repairs and putting it back in properly.

 

Not today though. Had enough.

Pulled hard and this fell off.

Not hugely bad. Got a couple places to make up some patches and it can then go back in.

Took the gas pedal off because it looked like a Jackson Pollock.

Took it apart and cleaned it.

Better now. Shame the bottom rubber section has fallen off, but it is what it is.

Cleaned up the underside of the footwell. Makes it easier to see where it needs repair.

Trying to figure what the gas pedal arrangement is actually meant to look like. Pretty sure it's not meant to be a hole.

It's rusted in weird ways. Oh well, that can be fixed.
